This is the beginning of my little engine. it is for a model boat, of an open launch built in 1909 for Andrew Mellon there were two launches made they are 19 feet long and are in the Muskoka Lakes area.

M Model will be 28 inches long and is built to a scale of 1:8 the hull will be built with steam bent ribs and Cedar planking. the engine is mostly brass and silver steel the bore is .312 and the stroke is .5

I have made a few mistakes in getting going on this engine, I started over three times and now things are moving along well.
Like all (prototype ) work designing something to represent a full size artifact in scale requires some creative solutions to parts which get very small.

I am familiar with a lot of modelmaking practices having done it commercially for a long time, but building a working engine is new to me. the little engine in my profile picture is a non working rotary engine for the model of the McCurdy Biplane that is in the Canadian Aviation Hall of Fame.

So I will add more information as I restructure the posts for this build

The pictures of the engine and boat are Courtesy of the owner of the boat who has been very kind in answering a ton of questions about the boat and supplied me with a lot of pictures of the boat. the owner has given me permission to post the pictures.

That will be a nice project Mike. The size of the engine is getting pretty small at that scale...could (and I take it HAS)  presented some interesting challenges but I will be looking forward to it.

Looks like I will have to use a picture hosting site to get the pictures in line with text rather than attachments at the end of the text.

First I decided that I needed an easy way to tap small holes, so I am now using collars over the taps and tap the hole right after drilling  by using these collars I can feel the cutting without unduly imparting too much pressure, this also helps to keep the mill quill lower that with adding any of the neat designs that I have seen for this task.

this is a large tap 6 x .5 metric. I am also using a lot of 0x80 which has its own collar.

I have also had to make a few cutters to achieve some of the different cuts I have needed, this one for the cavity in the top of the cylinder which on the full size engine is a cast space and contiguous with the rest of the cylinder, there was no way that I could make this engine that way with any hope of making it run so I have separated the top of the cylinder to be able to deal with valve ports and the water jacket areas.

This next picture shows the test cut for the combustion area that the mill will be used for the radius is .015"

The most tricky part was drilling the inlet and exhaust holes (still a bit gun-shy after the first mistake) I had to set the block up with a compound angle, for each hole the inlet ones on the outside and the exhaust ones in the middle. Now the hand work filing the surface shapes is under way. I also increased the size of the valve heads to .125 from .093 inches. The bore of the cylinders is reduced to 5/16 from 3/8ths in order to get more space for water circulation.

 I finished shaping the insert for the bottom of the jacket sweated it in place and bored the holes for the sleeves, also did some shaping of the top part of the cylinders. after making a second milling cutter for the curves on the top.

The stainless sleeves are reamed and fitted, they are a press fit. there are also a couple of flats filed into the bottom sides to prevent the sleeves from dropping by being keyed to the hole in the top of the crankcase.

one of the difficulties of working with the small sizes is that when drawing they are as big as the screen and it is a constant effort to remember the real size as I am drawing.  when an area looks about right and then I realize that the dimension might be only 1/64th I have to do some rethinking.

I had to make another cutter to make the recesses in the main flanges
A close up of the new cutter, I needed a long reach with a small diameter cutting edge to fit next to the body of the case. it is hardened drill rod the diameter at the cutting face is .086" The bolt holes are .060 and the case it tapped ready for the 0x80 bolts.

I have  drilled the holes to accept the camshaft bearings they are larger because I need to be able to clear the raised cams.

 it looks like the gears for the timing are 64 teeth and 32 teeth respectively. I do not have dividing plates for my rotary table and so it makes sense to use divisions of 360 for making the gears. all the standard gears that are in the ball park for the diameters that I am locked into are not the correct ratio of 2:1. 64DP comes the closest.

I have decided to bite the bullet and make them to a DP of 75 which gives me 60 teeth and 30 teeth for the diameters that I need so now I also need to make the gear cutters for both sizes which means a number 3 cutter and a number 2 cutter. My 48 DP cutters which I made a few years ago are just too big.

There is a great article in the Model Engineer October 1 1971 issue by D J Unwin on how to make gear cutters with all the formulas for making them.

Set up the table of offsets to machine the curved inner surface of the oil pan, and after two hours of cranking the block back and forth the shape slowly emerged. I lowered the cutter .010" for each pass.  Next I will cut away the negative areas where the cranks will rotate and either side of the bottom of the crankcase then flip it over to finish off the bearing recesses. then a brass shell will get soldered onto the cross members, creating the hollow shape.

I made it this way because I was stumped as to how to get the inside shapes of the oil pan, I suppose I could have set up a boring bar and scooped out the recesses the only issue with doing it that way was being able to have an opening underneath the central bearing beam to allow the oil to move about in the bottom and equalize rather than being isolated to each recess. the other advantage to making it this way is is that I will be confident that the wall thickness will be consistent.

 The picture shows the material being removes that will become the hollow areas' some parts were machined by the numbers and the bulk was just milled away by eyeballing it.

Next the 1/32 thick sheet was annealed and curved over a steel bar.

It took a while to get it fitted cleanly, the flat area on the middle bearing wall is to allow the oil to pass through to equalize both chambers. After soldering them together I roughed out the half round bottoms for the crankshaft and drilled and tapped all the 0x80 holes for the studs.

I looked at all my stashes of steel wire and rods looking for some .060 to make the steel 0x80 studs from. I could not find any that was exactly .060" I then came across a most unlikely source, the re-bar ties left over from building the house just happened to be .060 the stuff threaded up a treat. had to make a small open ended wrench to get to the valve side because of the overhang.

the parts for the crankshaft.
First I thinned down a piece of 1/8th gauge-plate to .094 then drilled and reamed 8 holes to 1/8th diameter.

Next I cut the piece into the four plates for the sides of the con rod bearings part of the crankshaft, I used a new blade in the jewelers saw.

A 1/8th set of dowels were slipped through the holes and the group were clamped in the vice and filed to shape.

Then polished up with 400, 600, and 1200 wet and dry sandpaper., I like it when I can get a reflective surface, then I know it is pretty smooth.

I turned up the .344" long 1/8 inch diameter shafts for the big ends of the con rods and did a dry assemble to see how the whole lot looks.

My silver soldering was a great success..... not so with the clean up  made the classic mistake of beginning to cut out the wrong piece

I went ahead and cleaned it up because after letting the universe know what a silly move it was with a little colourful language, I wanted to see how the shaft fit and can also use it as a placeholder to test fit the con-rods and pistons knowing that I do have to build a new one.

 I had some gear-heads from some pretty old servomotors full of very tiny gears and pinions all with micro ball races. I stripped these apart to see if there was anything that I could use to fabricate the revers mechanism with.

With a bit of careful re-machining a couple of pinions and one of the main drive gears I think I will be able to pull this off, the progress so far.

The entire gearbox is covered with a protective shield (no doubt to prevent feet or clothing from getting snagged) on the full sized boat. So I am working with some drawings from the day showing how these gearboxes worked, and fitting in the gears that I have to make the mechanism work.

The originals used a series of clutch plates and the forward /reverse lever either caused the outer casing to be rigid hence letting the internal planetary gearing to impart a revers motion to the prop shaft, or they clamped the prop shaft and casing together causing the whole body to revolve giving a forward motion. The vertical position of the lever caused a neutral position for the prop.
 
Here is a drawing of the progress of this design so far, I have re-machined the pinions already the shafts were pretty hard and it was nerve wracking to say the least.

I am made the outer casing of brass, this will allow the gears to seat in brass giving a quasi bearing, similar to an old clock where the gears are steel and the clock plates brass.

All dry assembled I also spotted three holes for some 0x80 bolts to ensure the casing and cone stay together and do not move relative to each other. I did check the reverse by rotating the prop to see that it actually worked to this stage. still a long way to go to get it all mounted and working in situ.

The gear for the prop fits through the end that will be shaped with the cone recess. this short video shows the revers mechanism in operation.

I have now started to make a new gearbox with some 48DP brass pinion wire which has 10 teeth, the shafts will be .062 wire, I have made this decision because the very tiny gears are an unknown quantity for me, even though they do work.

It did work though so I am pleased about that. here is a short video.

Nice work on that gear box Mike, It looks like you have plenty of spare parts for the first design so it might be useful for some other project.

I have reworked the gearbox now for the third time regarding the casing and with these small gears the precision is critical I have discovered.

Everything runs very smoothly now.

I followed the formula for determining the pitch circles and found that things were a bit tight, so added .005" to the circle and it made a huge difference.  this is probably because I am using some 48DP pinion wire for the whole mechanism to keep things simple.

In order for the gearbox to be able to lock so that the prop rotates forward there is a clutch that is splined, I have been wracking my brains working at finding a way to make a small spline. This morning as I woke up it hit me.

Yup the trusty old allen head cap screw has a negative hex to accept the hex key, I matched up a 5/16 cap screw with some 1/4 inch hex brass. the steel collar will revolve in the base of the forward/reverse lever and will move about 1/64 to clamp the prop shaft to the gearbox causing the forward motion. the hex part will be pinned to the prop shaft, and a loose clamping collar will be inserted between the hex collar and the casing of the gearbox, when the lever is pulled back the hex collar will move forward clamping the case and loose collar hence locking the case to the prop-shaft

The revers is accomplished by clamping the gearbox inside a steel band which was made from some steel rings turned up and silver soldered together. As the gearbox is clamped the splined collar also releases the loose clamping collar allowing the gears inside to impart the reverse

When I cut the slot on the top of the band it automatically sprung to a smaller diameter which works in my favour because in order to open the band a wedge has to slide forward, this wedge is connected to the forward reverse lever.

Another source for a small spline is a cheep socket. I was wondering how the controls on the reverse was going to work nifty solution. Did the original reverse gear work with a similar method?

It describes the way these reverse gearboxes functioned. I have been using this document to help sort out my own gearbox, i had to make changes because of the small size I am working with and because I am not a watchmaker, I had to use other ways.

I do like your spline solution  :ThumbsUp:  :ThumbsUp: I think that I have seen a picture in Hiscox's book of a reversing gearbox with a bevel gears and clutches that used the propeller shaft thrust to keep the clutches engaged.

Today I made the actuating lever to open and close the clamp ring, the lever is wedged so that in the closed position the width across the flange at the bolt is .250" and when open the the width is .290"

I had to check what the hex hole things I bought a few years back were called. If you need a long hex hole look for steel hexagon sleeves. Here is an example:

I realized that the tabs were too narrow to hold the clamp ring so made a new one from a solid ring which required a fair bit of milling and hand filing.

Getting the clamping to work smoothly has required a lot of fiddling with the diameter and the flexing of the clamp ring.

I worked on the clutch yesterday, first I made a hex broach to form a 3/16 hex spline in some brass stock the end of the full end broach was reduced so that as the broach was pushed through I could part off the discs.

next a few thin plates of mild steel for the slip rings these were drilled first then parted off the steel discs are .630" x .020" thick the brass ones .345" x .030" thick. the steel discs with be fixed to the gearbox and the brass disc will be fixed to the prop shaft via the hex collar on the shaft the large collar will act as the pushing element

The top of the handle is filed because I was unsuccessful turning it in the four jaw chuck, it snagged on the tool and bent so after straightening it i cleaned it up with needle files and steel wool.

Jared thank you for your kind comment. I am new to this site so I have been rather randomly reading through some of the other builds I have to say I feel a bit like a novice looking at some of the stunning workmanship of some of the engines that are showcased here.

I am still fettling away with the operation of the gearbox and linkage, it does work which pleases me no end.

This first picture shows the lever in the reverse position and the swiveling collar is pulled back disengaging the spring and at the same time rotating the top lever of the band clamp.

Dan and Dave thanks for your kind remarks. I am starting to work on the meat of the engine now namely the pistons and con rods, having just read through all the posts on the high performance research work by Jim Allen, I feel a bit like a kid with some first crayons.

My goodness there is some phenomenal work being done with model engines.

Working at this small scale does have its own challenges, and the "Cut and Try" line suits me very nicely indeed. That said here is the progress on the pistons

I used the basic ideas used for the tiny engine by Putputman to design the piston. and made a small holding fixture to drill the wrist pin hole and to work on the inside of the piston, which I still need to do.

They seem to fit nicely enough and slide up and down smoothly, and since I am hoping to have this engine run slowly, they will probably work OK. the pistons are .311 in diameter and .372 high

I turned up a steel pin that was a tight push fit and then used the lathe as a shaper, turned a small round nosed bit sideways and moved the carriage back and forth as the top end was incrementally turned by hand to shape the top end around the wrist pin hole.

The brass bolts are temporary just for the machine work.

I went through your entire build log this am....wow! The small scale of everything and the results of your efforts are impressive. I have had a few moments of difficulty with the cams, I read through a lot of threads on this and other forums about how to make the cams.
My first attempt was to make a pair for each cylinder, I turned up a blank on the lathe bored and pinned it to a 1/8th shaft of drill rod then transferred the chuck to the rotary table. I had drawn up a chart with the rotary table and marked off the degrees the first cam went well I flipped over the pair to cut the second cam and realized the old mirror problem and cut the second cam the same as the first.
in order to confirm I went to rotate the cam and grabbed the wrong handle

and wound the work into the cutter chipping it and bending the shaft.

Costly  mistake, I usually remove the mill table wheels when doing rotary work, for just this very reason.

This episode caused me to reconsider the methods I was employing, I decided to make the cams using the lathe as a shaper. the first order was to add the indent device to lock the spindle using the 60 tooth main gear normally used for the back gearing on the Myford.

I did a drawing showing the progressive cuts of the shaping bit. and the tooth number to index to.
as I progressed with the ever deeper cuts a I also marked the gear with a blue marker progressing down to the half way round the diameter of the tooth to the 14th tooth either side of the lobe apex each cut was gust under .001" and cut very nicely.

After this cut I rounded the tip a little more, to about a .01 radius

the results are encouraging I only have about .008" to go before the final clean up and polishing

The long cam form will get bored  and reamed to 1/8th then drilled for taper pins and then parted off and hardened finally slid onto the shaft and pinned once the locations are set.

I have milled my camshafts in the opposite plane using a simple jig with a 60 tooth change gear as the divider. Maybe this reduces the chance of a crash  :headscratch:

Roger I might have to make myself a set up similar to that for future work, what I would really like is good indexing head.

today I finished shaping the cam form and polished it with 600 then 1200 wet and dry.

the lift ended up being .02" instead of .022" I can live with that.

next I turned down to the root diameter for the area that will take the pins. This diameter is .156" and the width of the cam is .108" after the roots were turned I bored and reamed the length of the form to .125" and then parted it of.

then slipped it onto a shaft of 1/8th drill rod the drill the pin holes, after the holes are drilled I will harden the cams before positioning them on the camshaft.

once the shaft is pinned to the sacrificial shaft I will use a fine parting tool to separate them keeping them on  a new piece of 1/8th drill rod for hardening.

The quick and dirty test confirms that the method will work, when I cut the gear for the engine I will need to set the cutter properly to the tangent and control the depth accurately.

Mike, Nice work on the cams. Did you use the gear cutter as a shaper in the lathe? It looks like the cutter is mounted in a quick change lathe tool holder.

Hi Dan, yes I did and it worked very well I think, I ended up grinding the cutter face both left and right so that I can hold it top or bottom of the piece being cut. I am going to do some work on the thumb adjusting screw on the quick change so that I can accurately adjust the depth of cut.

I had to rethink the whole gear cutting sequence the headstock gear turned out to be 65 teeth, I am not sure why I came to think it was a 60 tooth gear, without actually counting the teeth.

I set up the rotary table vertically

and worked the degrees I made the small gear first for the crankshaft.

then worked on the 60 tooth, I worked the mill in the same way as the lathe and shaped the teeth rather than cutting them rotating the bit I locked the quill and unplugged the mill and I am glad that I unplugged it because 2 or 3 time I went to turn it on or off. The other reason for not rotating the bit is because I do not have a way of holding it in a mill collet , and I will not use the drill chuck to mill with, but holding it in a fixed position was acceptable for my purpose.

it was slow but the finish on the teeth turned out really well, I did 2 or 3 finish cut without adjusting anything on each tooth.

Thank you all for your kind remarks, I have been busy with the engine but had a short interruption due to some family sickness which is all OK now.

I worked on the waterpump and associated piping, I made some special pipe benders out of some 1/4 inch diameter rod. the pipes were annealed then filled with some styrene bent then the styrene was burnt out, it worked like a charm.

I have done some more work on the engine including adding the waterpump body, it is attached with 00x90 bolts.

The valves are turned from 1/8th drill rod. and I have also turned the blank for the valve seat cutter.

I have reworked the valves and followed the practice of making the body of the valve a handle for the lapping.

I burnished the cone area with some watchmaking burnishing tools.

Once I get the lifters done I will set up the cams which still need to be fully separated from each other then set and pinned to the camshaft.

A little more work on the engine, the lifters are .093 diameter with a 0x80 adjustable cap and lock nut, I used a .9mm hole through the bottom as a way to hold the lifter while locking the nut. had to rework the size of the hex with a file it is .080" across the flats.

I have started on the inlet manifold, after reading all the material about the vapor carburetors I think this will be the way I will go on this tiny engine. I can hide the tank under the floorboards of the boat and just come up through the scale carb which will act as the air inlet.

The tube was annealed then filled with some .093 styrene then bent around some 1/2 inch rod.

The flanges were turned on the lathe then shaped and drilled on the mill before parting off.

I reground the tip of the 1x72 tap to make it flat to cut these very short threads for the threaded studs and used the thumb disc to do the tapping.

The studs were made from music wire, the stud on the right needs to be shortened , I made the small diameter nuts from some softened 3/32 Allen key.

Thanks for the support and for checking out my little engine. I did have to remake the inlet manifold to make it a little shorter to raise the bottom of the loop, so I ended up making new flanges as well. the brass drop to the carb is threaded 6x80

Today I received a great photo from Roger showing me the real configuration of the manifold. i spent most of the morning learning how to bend eve tighter loops in the tubing.

After some time I got it pretty close.

The nut on the connection to the manifold will act like a lock nut so that when the carb is wound in then the nut can lock it in the vertical position/

Paul yes it is there are a few bits to add yet, the fuel vapor will flow through the carb from the vapor tank right below under the floor boards, I am hoping to use the carb as the air mix, but I might have to do it differently. and add the air at the tank.

the Carb needed to be rebuilt because I was not happy about a couple of things.

The adjusting screw was "knurled" by slipping the screw into a piece of 3/32 brass tube and lining up the edge of a file and rolling the file along the head pressing down to form the ridges.

I also added a proper flange to mount the carb to the manifold, it still needs a little shaping and the throttle lever added.

Just though I should let you all know that I am stalled on this model at the moment. I is close by and will resume at some point. currently I am working on a small steam loco, a 45mm gauge coal fired model of an 18 inch gauge Beyer peacock Shunting loco, but don't want it to look like a model loco with oversized fittings which is proving to be a challenge.
