Title: Travis Steam Engine 2 X Size

Starting a new build thanks to Thomas ( Ye-Ole Steam Dude ) for sharing his nice set of plans for the engine he designed. A couple of private messages back and forth with Thomas and he agreed a double size build
would work out. This will be posted as I progress through the build.

Going to start with the crankshaft which will be probably the most difficult part to make. Leaving the output ends long, the crank will be 16.5 inches long. In keeping with the style of the engine I decided on a metric
size ball bearing for the crank to run on. It's overall size is compact compared to a inch size bearing. I'm using a 6003-2Z bearing. McMaster Carr # 6661K16.

Fastener sizes will be chosen as I go forward.

The for throws for the crank are 1.000" thick x 1.500" wide and 2.000" in diameter on the rounded end. The main shafts are .750 diameter at the throws and .625 diameter at the output ends. The connecting rod journals are .500" diameter. A diameter is turned for a slip fit for 17 mm bearing I.D.


Extra attention to sizing the throws was done by surfacing grinding the thickness and width after rough milling from a finish turned 2.000 diameter making four blanks. The extra effort will be apparent as I begin addition machining.

More work on the crankshaft ...........

A note on the initial setup for the crank throws. I used a dial indicator in the mill spindle and swept the width of the blanks to find dead center. All the blocks are exactly the same width, 1.500 "

After spot drilling all the blanks I rough drilled for the crank pin bores and the output ends. I like to chamfer the the bores after drilling to plus size of the finished bore before the boring operation. This prevents a burr from being rolled into the finished hole if chamfered last.

Setup the boring head and bored the .750" and .500" bores to close slip fit for the shafts. The rod journals will be ground 12L14 rod .500 in diameter and one piece .750" in diameter for the center link.

The crank ends will be turned from 7/8" diameter 12L14 stock. Three diameters in one setup, .750", 17mm for the bearing and .625" at the ends.

First attempt at the lathe starting with .750" ground stock in the collet did not produce a shaft true enough and I went with the 7/8" stock to turn all the diameters.

Last picture showing a dry fit assembly of the parts.

More crankshaft build ..........

Assembling the crank parts using 609 Loctite with 427 primer. Output shafts assembled first with the center throws and .750 shaft as a separate assembly. ( no picture )

Set up each output assembly in Starrett V-blocks and established gauge block stack that supports the throws parallel to the surface plate. Two additional gauge block stacks will be used in the next
setup to support the remaining parts.

Aligning the V-blocks with a Starrett straight edge on a mill fixture plate. The rest of the parts are assembled and very lightly clamped. I will be using #2 and #3 taper pins to pin all parts after giving
a day or so for the Loctite to cure.

Hello George,

It is Steam Engine No. 4 (see attached drawing) and believe it or not it does self start most of the time even with low air pressure.

Brian, that crank looks great and I like your hold down technique.

More crankshaft work ..........

Setting up the crank to drill and ream for taper pins. Doing the connecting rod journals first with a #2 size pin. Edge find to center position and spot drill four places, drill and ream.
Using a left hand spiral-right hand cut reamer under power. Not a good idea for success to try this with a straight flute style reamer as they tend to grab and will often break.  :o

Same type of setup to do the larger .750" shafts with a # 3 reamer.

A note about installing the taper pins. Be sure the reamed holes are clean and oil free and the same for the taper pin, too. The pins will not seat firmly with oil left over from reaming, etc.

I had long pins on hand and used them for the assembly since I wanted pin stick out on both sides of the hole for the next operation.

Finish operations on the crankshaft .......

Sawed off the taper pins staying away from the throws as not to mark them. Won't take long to grind off the remaining part even though there looks to be a lot to remove.

Blocked up on the surface grinder for the first side with 1-2-3 blocks. will grind off the pins and take about .001" dust off on the throws to finish. Ran this side dry because I'm to lazy to cleanup
the coolant from the tooling.    ::)

The last side gets the same operation down on the magnet this time with coolant.   :cartwheel:

Machining the overall size of the base plate and bottom plate ......

Rough sawed from .750" plate. The base plate and bottom plate. I made the bottom plate thicker than 2X scale of the original that would have worked out to 1/2" thick. Overall finished size will be .750" x  9.750" x 6.000".
The bottom plate ( supports the cylinders ) will be .750" thick x 4.000" wide x 7.750" long.

Milled the width on both plates, first operation.

Using a angle plate in the mill vise I machined the ends and overall length to size. This setup will give a perfect 90 degree edge to the plate face, important since these two parts produce the engines main frame.

Machining the frame end plates and bearing bores .........

End plates for the engine frame are made from .375" thick plate and finished to overall size of 6.000" wide x 5.250" high. Overall size will be machined with the plates clamped in pairs.

I put a center mark on each side of the plates to scribe a layout circle for the bearing bores as a roughing guide.

Bored thru 13/16" clearance for the crank shaft and as a reference bore to locate when doing the opposite side.

Finish boring for slip fit to the ball bearing using a flat bottom ground boring bar. ( layout line visible ) The bore is half the thickness of the bearing in depth. Added a counter bore .010" deep to clear the inner race of the bearing.

Used a 45 degree chamfer bar to to break the bores edges. Flip to the opposite side and pick up bore and repeat the operations.

Next operation will be to cut the angled features on the plates to a 4.000 width at the top to match the bottom plate width. Used a height gage to scribe accurate layout lines where the cut runs out.
Set up with sine bar for the correct angle and used mill stop to locate the position of the sine bar so opposite side cut would be the same.

These parts retain the bearing in the end plates. Sawed two circular rough cut outs on the band saw from 3/8" plate.
Will do the same bores as the end plates, but this time at the lathe.

Next set up will be at the mill picking up the bores to drill clearance holes for 10-32 screws. Will also drill and tap a matching set of holes in a scrap fixture plate.

Since I drill clearance holes in the blank a little masking tape around the screws will take up the space when bolting the blank to the fixture.

Machining the crankshaft spit center bearing support ..........

Machined to size the bearing support block from stock long enough to get the base and top cap.

Sawed and machined the overall lengths of the base and cap. Drilled and counter bored for 10-32 socket head cap screws.

Machining the bearing insert for the crankshaft center support.

Turned the O.D. of the bushings for a tight fit to the housing with the I.D. rough drilled. I parted off the bushing longer than needed.

At the mill I set up both bushings for milling to half the diameter. Checking with gauge block over the split.

With the inserts installed I finish bored for the crank pin diameter. The reason for this operation was to insure that I was exactly on the center line of the crank measured from the base plate. Everything will be doweled when in final location.

The final length of the insert is mill in relation to the thickness of the bearing support block, equal amount and centered. I left .005" per side clearance to the crank throws.

Finished results. Added dowels to each half to keep the inserts from moving.

Added note : Repeated this operation after I found a piece of 660 bronze stock I did not know I had. IMO 360 brass makes a poor bearing material and was not my first choice. Beside who doesn't like doing things over again ?   ::)

Assembled the side plates to the base and added dowels at each end. The dowels are spaced differently so each plate only fits the matching end.

Machining the cylinder head.

Luckily I had a piece of 6061-T6 bar stock in my collection of materials. The only problem was it was a 1" to big one way and a 1/2" the opposite. Got started milling to square up to the cylinder head overall size.
The head is 7.750" long x 2.500" high and 4.000" wide.

Getting one side cleaned up.

Then got to some serious milling to remove a bunch of material.

Left some stock on the 2.500" height and started the milling of the steps on the sides.

With the steps finished I took the last cut on the 2.500" thickness.   Not shown. I left some stock on both faces in case of any movement in the material from cutting the steps. Already did the side against the vise.

Forgot to take pictures of cutting the corner radius using a 1/2" shank carbide wood router bit.   :Doh:   That worked very well.   :ThumbsUp:

More work on the cylinder head ..........

Add a center location for the bores that accept the cylinders and scribe a layout line to rough to with a end mill. The bores finish at 3.250" x .250" deep.

Rough out the stock close to the layout. Finish bore to size after this operation on both locations.

After the bores are complete the 17/64" drilled holes for the head bolts are drilled.

With the head turned over the head bolt counter bores were completed for 1/4-20 SHCS.

Next set up added the tapped holes for the valve blocks and drilling for the air passages on both ends.

Machining the engine cylinders ........

Starting with 3 3/4" 6061-T6 bar stock I did a cleand up cut on the stock O.D. to 3.725" and did a rough bore of 2" diameter.

With a center in the stock the outside ribs features of the cylinder were cut.

The next operation was to finish bore the cylinder to 2.375" for the bronze cylinder liners.

The finish machined cylinders were cut from the bar stock at the horizontal bandsaw and faced to length. The cylinders are 4.250" long.  ( no pics for this operation )

The 660 bronze stock was turned for a .002" plus diameter of 2.377" for a shrink fit into the aluminum cylinders and parted off longer than than finished size of 4.250".

Got the wife to supervise   8)   me heating up the cylinders in the kitchen oven to accept the liners. Checking for size and a liner in place. Oven at 450 degrees did the trick.

Back to the lathe with the cylinder in soft jaws with the first operation to face of the liner to the finished length of the aluminum.

Finish boring the liner to 2.000" with a light polish with some fine Scotch Brite.

I know it is two times larger than the original design, but the latest "assembly" photos make it look a whole lot bigger. Beautiful workmanship all the way around  :NotWorthy:

A couple of more notes on the cylinders. The 1/4-20 mounting holes on each end of the cylinder need to be inline with each other. A simple fixture made from a squared up piece of aluminum with the
bolt pattern to match the cylinder and orientated to the fixture edge.

Next up are the pistons. Made from 303 stainless steel and will have a fit to the cylinder bores with .0005" per side clearance. The pistons are 2.000" in diameter and 2" long.

After rough turning the O.D. the  counterbore in the end of the cylinder was cut to depth followed buy a rough drilling to depth for the rod end slot.

A final finish cut to size on the O.D.

Set up at the mill in my mounted 4 jaw chuck with brass shim protecting the piston diameter. Center of the piston dialed in.

Using a 5/8" end mill to cut the slot for the connecting rod.

Checking for width with adjustable parallel . Final width will be .750".

Working on the connecting rods ........

Machining the blanks for the overall size of the connecting rod plus stock for the end cap. Doing both blanks at once.

Sawed off the stock for the end caps and finish machined the thickness. Set up to drill and counter bore for 8-32 SHCS.

The next operations were to bore the wrist pin hole for a press fit for a 660 bronze bushing. And the opposite end for the split bearing bore.

I made two clamping / locating bushings and drilled ,reamed and tapped a scrap piece of aluminum for two shoulder bolts. This will be a fixture to do the connecting rod contour on the Tormach. As pictured, the shoulder bolts must
enter into the reamed holes in the plate for location.

Machining the valve bodies and lower guide blocks and the valves.

These parts did not scale up double size as to look proper so I went off in another direction.

After squaring up the aluminum stock for both haves I rough drilled thru and did a short location bore on position in each block.

The final bore will be for a .750" x 3" long 660 bronze bushing that will be Loctited in place. This will be the liner for the valve rods. The valve rod will be .500" 303 ground stainless steel bar stock.

The locating bore is used at the lathe to accurately locate the part in the four jaw chuck. The finish bore will be completed here. Only varied less than .002" off center at the opposite end.

There are two bushed lower valve guides the will also serve as a location for a made dog point screw to to prevent the valve rod from turning.

The cams .....

The engine cams are 2" in diameter with a .750" thru bore. The offset is .500 ".
I decided on a different approach to machining than using a four jaw chuck in the lathe to do the offset. I machined the offset at the Tormach mill first to produce the " hub ".

It's 1/4" sweat fittings that use 3/8" diameter copper tubing.   ::)  McMaster Carr has a good selection.
I used the " K " grade, heavy wall, tube that comes in straight lengths.  ( nice and straight ) Non bendable type. Overall I didn't think the pricing was reasonable.

Just a picture of the setup I used for the base of the engine that I decided to make. Made from cut down aluminum angle that I had and not part of the original plans. Milled some decorative pockets in
the face of the angle.

Next picture of some of the engine parts after all the bench work and final finish work was completed. Considerable amount of time was spent to remove all the mill marks and other blemishes from machining.
Sometimes more difficult than the original making of the parts, but well worth the effort in the end.

For those wondering about the brass flywheel.  :o  Made from a piece of brass I have been hording for over twenty plus years and finally decided this project was a good place to use it.  ;D

I bench out all the mill marks using self stick " emery " paper for wood working on a granite plate made for wood workers to sharpen plane blades, chisels, etc. This keeps things flat and true. The matte finish is from very fine glass bead blasting. I've been using with success a solvent based wax for a protective finish. It's difficult to keep smudges and finger prints off everything at assembly , but the wax is working good.
It's called Bri-Wax and comes in colors, obviously I'm using clear. I've experimented with other coatings and this is working well so far.

Ask away on anything else that you may be interested in.

Cylinder head detail with my logo engraved and a valve spring in place at the end of the valve.  ( Logo was done with non rotating diamond drag engraving on the Tormach. )

The valve block cover that retains the valve spring. Drilled with a vent hole to prevent any trapped air to bleed out when the valve is in motion. ( drag engraved )

Brian, there is a whole section called "The Showcase"

This would go under engines under that main heading. Not for build logs, just for those final photos and videos of completed projects.

Hello Brian,

I emailed the link to your youtube channel to my brother so that he could see your completed Steam Engine running. After he finished viewing the video he called me and told me that if he ever had a heart condition, he wanted your to do the work on him... :ROFL: :lolb:. Now that is what I would call a good compliment.
