Title: Dion Bouton engine

I am still waiting for the threading tools to finish the small parts for the Kiwi.
So I decided to move on with the Dion Bouton engine.
Had made the crankcase patterns  some time ago and casted a couple of them.
Heat treated them so  they are ready to go machining.
Have still have to finish the cylinder pattern , maybe I have to make a split pattern of this.

Picture one; the complete engine
Picture two; The crank case pattern ( with the unfinest  cylinder pattern)
Picture Three;  Crank case in the mill
Picture Four; One set bolted together

from home made castings, wow, a project really from scratch ! Nice to follow this thread !

Thanks all of you for your support.
The crank case casting where strait forward, so I have not made pictures of this casting.
The cylinder casting will be interesting, because the head and cylinder are one part.
Will try to document this part in detail so all of you can follow this process.
Have a picture included from the cylinder casting “inside”.
The picture is from the building CD I got from Classic motors Heinz Kornmuller.

Hello all,

After moving still not ready with the shop.
It’s almost two years ago that I worked on the Dion Bouton engine .
Now I had some spare time and made a pattern for the cam cover.
This took some time because I had to test how much bigger the pattern had to be due to the shrinking off the casting.
I used the drawing as a base for the pattern.
After that I have casted a couple and now working on them to fit the crank case.
Also made the pattern for the cylinder , have to test this pattern in the coming weeks.

I thought the engine looked quite familiar and googled it - no wonder I thought I had seen it before - both in motorcycles, trikes and small cars  ;D .... but witch version / size are you making ?

OK - so it is the first version of this famous engine if it is from 1903 as the pictures state @ the site your link took me to.
I have several pictures of vehicles of old iron powered by this kind of engine if memory serves (it doesn't always) ....  :thinking:

Have tried the release of the cylinder pattern out of the forming sand.
It did not go as expected but still good enough to see is the core will hold and if its on the right spot.
Wil make a test cast this week to see if I have the gating right and if the core will hold.

Roger it has taken some time and the shop is far from done but I had some spare time now so I take on the build and it’s easier to  install the tools in the shop.
Because everything I need I put in place on a handy spot.
Have casted the cylinder with core.
I was not satisfied with the release off the pattern but the casting is useable.
Not 100% but with some grinding and small milling work it shut look good.
The core was holding and the casting needs a little bit off work in the combustion chamber.
Have tried to make a picture but  a small black hole appeared on the picture.

Have made some progress today on the cylinder.
Gave it a head treatment last night and this morning.
Then worked on the base and made the hole for the liner.
Have to work the next 7 days, but will try to cast a new cylinder next time so that I have less work to give it a good look on the outside.

The first picture is boring the liner hole.
The second picture is milling the base of the cylinder 90° to the liner bore.

Have bored and tapped the last holes for the cam cover and cylinder bore in the crankcase.
Also I have made roughly the crankshaft halves.
Have to make the big end pin.
