I reamed the main bearings out to 1/2" - I'm much happier with the finish this time.
 

 
On to preparing the material for the crank shaft.
I had some old 1-3/4" bolts (thats diameter not length) with an unthreded shank about a foot long,
I thought 6" of this would make an ideal crank shaft from round.
Into the 3 jaw chuck to face off and center drill the ends.

 
The outside is not very true so I need to mount it between centers to take a skim off the diameter and true it all up.
I can then then sit it in the V blocks on the face plate to mark off the ends.

 
First challenge - 45 mm stock 40mm drive dog for turning between centers. no biggie, in the 3jaw turn down last 20mm at each end to 40mm then mount between centers to make it true at 1-11/16 dia as per the drawing.
 
All good, mark parallel lines plus the 9/16 crank offset on both ends and center punch.
Now that the outside is true I can clamp the job against a pair of turned squares, bolted to the mill table. Center up the center punch marks and center drill the offset holes.
 
The technique may raise a few eye brows but I'm not taking a heavy cut & it is quick and effective.
 

 
From here things didn't quite go to plan.
I decided to do the offset cuts first, on a very slow speed, but the toolpost started to move around its center bolt  :headscratch: ?? What about the locking pin??.
Turns out the toolpost locking pin and corresponding hole in the QCTP are miss aligned by 3mm. :wallbang:
 
With the locking pin in place, looking down the center of the QCTP you can see the miss alignment.
 

 
Ahhhh! The joys of a second hand machine. I hadn't noticed it before.  I usually take light cuts and normal clamp friction is enough.
Time out to drill a properly aligned locking pin hole in my QCTP.


More later when I have made a bit of progress.

Bravo!!! I think this is the most comprehensive thread I have ever seen on casting your own engine parts. Not to belittle what Pete from Australia has done, because he has done some pretty remarkable stuff as well. I doubt that I will ever cast my own parts, but I admire all those who have taken engine building to this level.---Brian Rupnow

Brian, Pete's work blows me away - He had not even seen casting before this project started, we live about 1-1/2 hour drive apart so we got together and Pete suggested the Wallaby should be his next build.
So the patterns were built and a few castings were made - His is already running, while I'm still on a steep learning curve. 
 
My lessons learnt for today:
 
45mm dia high tensile bolt + tightly clamped 40mm drive dog + 14mm offset interupted cut =  broken dog
 
It appears I need a range of drive dog sizes - having only one that trys to cover all stock sizes 5mm to 40+, is not that practical afterall.

Its been one of those months where everything conspires to keep you out of the workshop. :-[
 
But I did get a few brief minutes from time to time.
 
Since making the crank from some of the existing round bar I had wasn't quite as easy as I was hoping, I managed to get out to the steel supplier to get some 50x19mm Mild steel bar -
 
I Cut it to length and marked it as described by ETW.
 

 
 
With the two centers marked and center punched at each end, I set up the crank in the 4 jar and dialed in to run true on the center marks before center drilling.
 

 
Next step I will have to find something to drve it while it's between centers.

Just like that "other demension" where all those little parts go after you hear them hit the floor.
 
 Some times you just get a run of good luck where you don't see the effects for a while.
 
I think I'm on the move again now.  :)
