To complete the Benson engine I need to cut some 0-80 threads on the ends of some 1/16" drill rod.  Given that the major diameter is .059",  I assumed that an HSS die could cut a thread in some .062" stock.  Apparently the $10 Chinese die I bought from MSC cannot.  As far as I can tell there's no taper on the start side of the die.

So the question remains.  Do I just need to invest is a $40 OSG die?  Alternative might be to buy some .06" drill rod from McMaster.  Or even some .055" (might be loose).  The undersized rods are hardened so tempering would be needed.

I find that the stock must be less than the major diameter to start, not less. Turn the rod end down to around .055 or so and try it, may take a few tries to find the sweet spot diameter. The die will tend to form the threads out slightly while cutting. For steel, the diameter needs to start a little smaller than brass.

Use a file to form a conical point on the tip of the stock.  If the die doesn't have a lead-in cone, put a lead-in cone on the stock.

Find something easier to thread like a regular low carbon steel.

Or turn a couple of thou off your 1/16" rod where you want to thread it.

I would switch threads to M1.6 and use a cheap thread roller.

I have several sizes of these and was just using the M1 version to make square bolts from 1/16" keystock. They work great and if you break the stock like I just did....simply take it apart and reassemble it and you are back in business.

I would just single point it.   It isn't as difficult as you would think and you can always chase it with your crappy die.

I thought about that, but the stock needs to be so close to the chuck to keep from bending that disengaging could take more dexterity than I possess.  Worth a try.

Just turning the to-be-threaded portion down a few thou under the major diameter should do it, I have to do that on 2-56 and 1-72 all the time, especially on steel.

You've got nothing to lose by trying to single point it....at least to the point where the die can finish it.

If that fails...get the better die.   It will probably be the last 0-80 you'll ever need to buy as they'll last a life time.

Chris is the winner.  I used my Warner grooving tool in the Z direction to  reduce the diameter, and then the die did what is was supposed to do.

Glad you got it sorted out!! Drill rod isn't the easiest material to thread in the best of circumstances, but you got it done. Hope you don't have another dozen or two to do. :D

Once I have the diameter marked with the DRO, it's simple to do multiples.  In this case I need to make 6 threads - two on the ends of three rods.
